Pallet ASRS for chemical industry

Automated Storage Systems

In chemical manufacturing, a punctured IBC tote or a toppled drum isn’t just an operational error—it’s an environmental disaster and a hefty OSHA fine. We replace the volatility of manual forklift operations with the precision of high-bay automation. By removing operators from hazardous zones and strictly enforcing FIFO logic on degradable compounds, we turn your warehouse from a liability center into a secure, high-density asset.

The Chemistry of Space: Why Standard Racking Fails Hazardous Materials

In the chemical sector, the cost of land is compounded by the cost of safety compliance. Building a standard warehouse for Class 3 Flammable Liquids requires expensive fire suppression systems, explosion-proof electricals, and containment floors. Expanding horizontally is often financially impossible due to these per-square-meter compliance costs.

The Automated Pallet Warehouse (ASRS) solves this by capitalizing on verticality. By utilizing a Rack Clad structure, where the racking itself supports the building roof and walls, we eliminate the need for a separate steel building structure.

Eliminating the “Human Factor” in Hazardous Zones

The primary cause of chemical spills in logistics is forklift error—tines puncturing intermediate bulk containers (IBCs) or crushing fiber drums. In a manual warehouse, operators are also exposed to fumes, necessitating expensive PPE and limiting shift durations.

Our starack-Standard and starack-Battery systems mitigate these risks through physical determinism:

1. Profile Detection as the “Safety Gate”

Before any pallet enters the high-bay zone, it passes through a Profile Gauge. If a drum is off-center by more than 50mm, or if plastic wrap is hanging loose (which could trigger sensors erroneously), the system rejects the intake. This prevents unstable loads from ever entering the rack, a crucial feature when storing corrosives or flammables.

2. S-Curve Motion Control

Liquid chemicals are dynamic loads; sudden stops cause sloshing, which destabilizes the center of gravity. Our stacker cranes utilize S-Curve Acceleration logic in the PLC. This ensures that the transition from static to 160m/min velocity is perfectly smooth, preventing liquid oscillation inside drums and reducing stress on the racking structure.

Absolute Batch Control: The End of Expired Inventory

In the chemical industry, shelf-life is non-negotiable. Resins cure prematurely, and catalysts lose potency. The “Honeycombing” effect in floor storage—where operators pick the easiest pallet rather than the oldest—leads to massive waste.

The Automated Pallet Warehouse system enforces a strict FIFO (First-In, First-Out) regime via WMS integration:

Manual Warehouse (The Problem) Starack ASRS (The Solution)
Operator picks the most accessible pallet to save time, ignoring batch dates. The system automatically retrieves the oldest valid batch based on ERP data. The operator has no choice.
Inventory visibility is delayed until the next physical count. Real-time inventory tracking. WMS logs precise coordinates (e.g., Aisle 02, Bay 14, Level 08) for every drum.
“Lost” pallets of degrading chemicals found years later. Zero inventory shrinkage. System alerts management if a batch is approaching expiration.

Safety Sandbox: Handling Thermal Runaway & Leaks

For high-risk storage, such as lithium-ion battery electrolytes or volatile solvents, the starack-Battery configuration includes a “Sandbox” protocol. The system is integrated with thermal cameras and gas sniffers.

If a specific pallet shows a thermal anomaly (temperature spike) or gas leakage, the stacker crane can trigger an emergency extraction protocol, moving the compromised unit to a designated “Sandbox” or containment area outside the main rack, isolating the risk before it spreads to adjacent flammable inventory.

Frequently Asked Questions: Chemical ASRS

1. Can the system operate in explosion-proof (EX) environments?
Yes. We can equip the stacker cranes with explosion-proof motors, spark-free wheels, and intrinsically safe electrical components to meet ATEX or NEC Class 1 Div 1/2 standards.

2. How do you handle leaking drums?
We recommend using captive pallets or “slave pallets” with integrated spill containment trays. The system detects if a load weight changes suddenly (indicating a leak) and can quarantine the pallet.

3. Is the steel resistant to corrosive atmospheres?
For environments with corrosive vapors (like chlorine or acid plants), we upgrade the standard powder coating to a specialized epoxy finish or use hot-dip galvanized steel for the racking structure to ensure long-term structural integrity.

4. Can you store heavy IBC totes?
Absolutely. Our starack-Heavy configuration handles loads up to 3,000kg – 8,000kg. A standard filled IBC weighs approx. 1,000kg, which is well within our safety factor.

5. What happens if the power fails?
Safety is paramount. The system is equipped with manual brake release and emergency lowering protocols to retrieve pallets safely without power, ensuring critical inventory is accessible even during outages.
